It should be 1/8" or thicker... i used 1/4" aluminum cut with a jigsaw and coping saw... the thinner the sheet you use, you'll have to use washers, different studs or bolts so that the plate is sealed nice and tight since the part you're replacing is usually pretty thick. Aluminum sheets aren't too expensive from local hardware stores.

I can't think of anything that would resist enough heat to use as an alternative to metal. Glass?

Carbonfiber and quality fiberglass will stand up. There's no point to it though. If you're looking for a cheap alternative then simply unbolt the gadget...fold up a piece of an aluminum can....slide in to block the port...bolt gadget back down.

Aluminium is best because its readily available and much easier to work than steel. Any industry that uses aluminium sheet will have scrap offcuts. Just ask to pick through their scrap bin. It should be 3-4mm thick. Trace the shape onto a peice of paper to use as a templete. Cut it out with a hacksaw or jigsaw, drill the bolt holes and file off the edges. Cakewalk

Don't do that, it's stupid idea. The idea of a block-off plate it so you can remove the item. If you're going to leave it there you don't need to touch it.

Oh stop bragin' about your plasma cutter. I use 1/4" aluminum myself, cut it with whatevers around, dremel, side grinder, ect. Its easy. I have heard of people using epoxy and sanding it smooth, but, i can see where that could get very messy, and then if you ever have to pass smog you'll be Fucked because you have to get new manifolds/whatever you are replacing due to the fact that epoxy really isnt easily reversable.

I used the metal case off a old VCR. Not very thick. Maybe .032 thick. Used hacksaw, pencil, red RTV. I was in a hurry. I was racing a KIWI to see who could make one the fastest.

This method is probably not acceptable to the masses above. But there ain't no pressure at the EGR or ACV or the Split Air pipe thats worth talking about. Including boosted engines. Signed: The Contrairian

Oh, thanks for the url to the plasma .....

Better than that, a guy I know ground off the entire ACV base and everything else on the intake manifold that wasn't required, and then aluminuim welded up all the holes. Once it was all ground smooth polished it looked almost like four seperate tubular intake runners. He then bolted it to a mildly worked 13BT and threw it in a E30 BMW 320i.

No emissions checks here.
